Recreating obsolete Victorian conservatory glazing caps

A real reverse-engineering project that turned cracked, discontinued conservatory trim pieces into accurate replacement parts.

Conservatories are built to last much longer than many of their small plastic fittings. When a cap or trim piece becomes brittle and breaks years later, the original profile may have been discontinued—even though the rest of the structure remains sound.

This project concerned small left- and right-handed caps associated with a Lyndhurst UPVC Victorian conservatory system. The original pieces showed age-related surface cracking, broken edges and failed locating pegs.

The challenge: more than copying an outline

The visible face was only part of the job. Each cap also needed the right thickness, hole positions, rear locating peg and left/right geometry. Small errors could leave the part sitting proud, failing to engage with the aluminium profile or placing stress on an already old assembly.

The original Lyndhurst brochure and assembly guide helped identify the system and understand where the pieces belonged. This sort of reference material is useful when original spare-part listings no longer exist.

An easy enquiry, followed by accurate measurements

The customer does not need to begin with a CAD model. Clear phone photos of the broken pieces and the profile are enough to start the conversation. For final design, a few key measurements turn that visual evidence into accurate geometry.

The supplied sketches recorded overall height, width, hole spacing and the different left/right profiles. Numbered samples also clarified the width of each variant. This gave 3D Quality Prints a compact approval trail: photographs established the problem, sketches defined the critical dimensions, and test pieces checked fit before a batch was produced.

Prototyping the fit

Two bright test pieces were placed against the existing aluminium sections. Using a contrasting colour makes the mating faces and any interference easy to see in a quick approval photograph. Adjustments can then be made before producing the final parts.

The finished replacement

The final white parts reproduce the paired profiles and rear locating features while presenting a clean face to match the conservatory. Side-by-side photographs made it easy to compare new and old before approving the production batch.
